With the holiday shopping season fast approaching, Pallet Truck Shop, the UK’s largest importer and supplier of pallet and sack trucks, is warning retailers to prepare for a surge in returns – a challenge that is increasingly costly and disruptive to warehouse operations.
While much of the focus in the run-up to Christmas is on meeting consumer demand and ensuring stock reaches shelves and customers on time, the reverse flow of goods is often overlooked. Yet according to industry estimates, billions of pounds are lost each year because of returns, with processing costs continuing to climb as labour, transport, and storage overheads rise.
“The reality is that returns are no longer an afterthought: they’re a major part of the retail cycle,” said Phil Chesworth, Managing Director of Pallet Truck Shop. “Every item that comes back into the warehouse must be received, inspected, sorted, and either restocked, repaired, or recycled. Without the right equipment in place to handle these goods efficiently, the whole process becomes a bottleneck eating into margins at the busiest time of the year.”
Chesworth explained that while investments in software and logistics planning have helped some retailers streamline returns, physical handling remains a critical weak point. Manual handling equipment, such as pallet trucks, stackers and table trucks, allow staff to process larger volumes of returns with minimal strain and greater speed. This, in turn, reduces congestion in the warehouse and allows stock to be made available for resale more quickly.
The issue of returns is compounded by the growing popularity of online shopping, which typically has a higher return rate than in-store purchases. With many retailers already reporting squeezed profit margins, the importance of optimising reverse logistics processes has never been greater.
“Retailers need to think of returns not as a nuisance but as a predictable, manageable flow of goods that requires proper planning and resourcing,” Chesworth added. “The businesses that come through the holiday season strongest are the ones that invest in the right tools for their teams. Good equipment pays for itself many times over by helping warehouses stay efficient, safe, and ready to tackle the challenges of peak season.”
